Choosing the right flap discs for tanks and containers decides whether that intermediate stage leaves the tank ready or passes its defects on to the polisher.

What sets this sector apart is the curved surface, the very long welds and materials that must never be mixed: stainless steel in food and chemical tanks, aluminium in many fuel tankers and painted carbon steel in frames and container structures. Which weld is being dressed: longitudinal, circumferential, head-to-shell or fitting

A tank has four families of welds. The longitudinal seam closes each shell course and is long and straight. The circumferential seam joins one shell course to the next and forces you to follow the curve. The joint between the head and the last shell course combines two radii and is where it is easiest to leave a flat. And then there are the fittings: baffles, manway, valve box, walkway brackets and mudguards.

On the longitudinal seam, uniformity over several metres is what matters; on the circumferential seam and the head, control so as not to leave facets; on the fittings, access to the corners. The weld that takes up the most hours decides which disc gets bought by the box.

2. Tank material: stainless, aluminium or carbon steel, each with its own disc

Food and chemical tanks are almost always stainless steel, fuel tankers are usually built in aluminium and frames, chassis and container structures are carbon steel. Stainless discolours if you dwell, aluminium clogs the cloth and steel tolerates a more aggressive approach.

That is why we keep discs separate by material and never cross them over. On stainless we recommend a reference with a generous amount of cloth; on aluminium, a disc that only ever touches aluminium and is changed as soon as it starts to clog.

3. What comes next: pickling and passivation, external polishing, insulation cladding or paint

Grit and scratch depth are chosen by looking at the next stage. If the area is going for pickling and passivation, it should arrive without heat oxide embedded in deep scratches; we explain the process in our guide to stainless steel passivation. If the outside is going to be polished or satin finished, the scratch pattern has to be fine and in a single direction.

If the tank has insulation and external cladding, the shell will not be seen and it is enough to leave the weld blended with no sharp edges. On the steel frame that will be painted, what you are after is roughness for the primer: if the specification calls for grade St 3 to EN ISO 8501-1 in touch-up areas, a medium grit meets it better than a fine one.

4. Starting and finishing grit after grinding

If grinding has been done properly, the weld arrives almost flush and grit 40 is unnecessary on most stainless tanks. The usual approach is to start with a 60 to blend the weld into the plate and finish with an 80 or a 120, depending on what comes next. Grit 40 makes sense on carbon steel or on fitting welds that have not been through the grinding wheel.

When the shell is going to be satin finished, the HYBRID disc combines ceramic flaps and surface conditioning flaps and, depending on the working angle, either grinds or satin finishes, from grit 80 to 220. That way the dressing is closed out with a scratch pattern close to that of the plate without changing discs.

5. Disc shape and pass direction on a curved surface

On a large-diameter shell a flat disc sits well and spreads the work. At the head joint, at the base of a baffle or next to the manway, a conical disc gets into the angle better without the edge marking the part.

Pass direction matters as much as shape. On the longitudinal seam, work along the length of the shell, in the direction the satin finish will run; on the circumferential seam, follow the curve with short, overlapping passes. Changing direction leaves two textures that polishing will have to even out.

6. Heat, heat tint and minimum shell thickness

A flap disc generates less heat than a grinding wheel, but on stainless it only takes a few seconds on the same spot for a straw or blue tint to appear. That discoloration shows the passive layer has been altered and means the area must be pickled. Work with light pressure and keep the disc moving at all times.

The other limit is thickness. For tanks carrying dangerous goods, chapter 6.8 of the ADR sets minimum thicknesses for the shell and heads, and the tank is inspected and tested periodically. Blending the weld must not turn into thinning the surrounding plate, especially at the head transition, where the disc tends to bite more on one side than the other.

7. Working inside the tank: manway, prior cleaning and dust

Internal dressing is done through the manway, with poor light and forced ventilation. A tank that has been in service is not touched until it is clean, gas-freed if it has carried flammables, and covered by its work permit.

On aluminium tanks, watch the dust: aluminium dust is combustible and should not meet steel sparks in the same area. Flap discs are coated abrasives and their safety standard is EN 13743: the maximum speed marked on the disc takes precedence over that of the grinder.

Applications and technical table by tank area

With flap discs for tanks and containers it pays to organise the choice by area rather than by material: the same stainless weld is dressed differently if it ends up on the polished exterior, on the sanitary interior or under insulation cladding.

The table summarises the areas most often dressed with flap discs, the main constraint in each and what the disc needs to deliver.

Tank area

Main constraint

What the flap disc delivers

Longitudinal seam on a stainless shell that will be polished

Several metres of weld and a subsequent satin finish in a single direction.

Blending with grit 60 and finishing at 80 or 120, always along the length of the shell.

Internal circumferential seam on a food tank

Work through the manway and a surface that will be in contact with the product.

Dressing with no deep scratches or heat tint, ready for pickling and polishing.

Joint between the head and the last shell course

Two different radii and the risk of leaving a flat or thinning the plate.

Conical disc, short passes and thickness control at the transition.

Baffles, manway and valve box

Angled joints and little room for the machine.

Conical profile and small diameter to get into the corner without touching the adjacent plate.

Steel frame of a tank container or tank semi-trailer

Area that will be painted and must give the primer a key.

Uniform roughness with a medium grit, without leaving the surface shiny.

Stainless steel food and chemical tanks

This is the most common case: tanks for milk, wine, oil or chemicals, with stainless shells and baffles inside.
