Choosing the right flap discs for the energy sector decides whether that intermediate step is closed out the same day or the joint is left waiting for another visit.

What changes compared with the workshop is the location: inside the tower, on a mobile elevating work platform or next to live switchgear, with a fixed work window. Dressing with a coarse grit can mask an indication in a dye penetrant test, and an edge that has not been rounded is the first place the tower rusts. Which bead you are dressing: tower shell and flange, solar tracker or substation gantry

On a wind tower, the disc dresses beads between shell sections and at the shell-to-flange joint, almost always on repairs away from the fabrication line. On a photovoltaic plant it works on tracker sections and anchor plates welded during erection; in a substation, on gantries and switchgear supports.

On the tower, the priority is not to touch the flange face and to leave the bead ready for inspection; on the tracker, dressing many identical joints without removing more zinc than necessary; in the substation, getting the job done within a tightly limited permit. Before ordering material for a campaign, it is worth knowing which of these will dominate.

2. Beads going to non-destructive testing: what comes off and what is left alone

Many joints in the sector are inspected after welding: visual testing to EN ISO 17637, magnetic particle testing to EN ISO 17638, dye penetrant testing to EN ISO 3452-1 or ultrasonic testing to EN ISO 17640. For the inspector to be able to read the part, the bead and its surroundings must be free of spatter and steps. That dressing is a job for flap discs: they smooth the transition between bead and plate and leave an even surface for the probe or the developer.

What you do not do is grind flush out of habit: the weld reinforcement allowed by the project quality level (B, C or D under EN ISO 5817) stays, unless the procedure says otherwise. And before dye penetrant testing, a pass with a coarse grit can smear metal over a fine indication, so we recommend finishing with 80 or 120 grit and light pressure.

3. Edges, beads and imperfections by preparation grade under EN ISO 8501-3

Towers and substation structures are painted with long-life systems, and EN ISO 12944 classifies the environment into corrosivity categories from C1 to CX, the category typical of offshore installations. The higher the category, the more the specification demands of beads and edges, according to the P1, P2 and P3 grades of EN ISO 8501-3.

In P3, for example, edges are rounded to a radius of no less than 2 mm and beads are left free of visible spatter and undercut. With the disc almost flat you blend the bead, and with short passes along the edge you break the sharp arris that the paint film would not cover at full thickness.

4. Galvanised joints in solar plants and substations

Photovoltaic trackers, cable trays and much of the substation structure arrive hot-dip galvanised. When welding during erection, the heat burns off the zinc and leaves a band of bare steel. EN ISO 1461 allows it to be repaired with zinc-rich paint or thermal spraying, with the surface prepared beforehand.

That preparation is done with 60 or 80 grit flap discs, without straying outside the burnt area: every pass over sound galvanising makes the touch-up bigger. On a plant with hundreds of joints, that discipline shows in paint consumption and crew hours.

5. Disc grit and shape for the machine that fits in the tower or on the platform

Inside a tower you work from the internal platforms, with the ladder and the cables right next to you; in a substation, often from a mobile elevating work platform. There the normal choice is a 115 or 125 mm angle grinder, light and controllable with both hands. For large surfaces at ground level, the 178 mm ZAFIR covers more per pass.

For grit, the usual approach is to take two up: a 60 for spatter and the bead, and an 80 or 120 to leave it ready for inspection or painting. The flat disc works better on shell and plate; the conical one gets into the corner between gusset and section more easily.

6. Stainless steel in hydrogen, biogas and cooling circuits

Green hydrogen and biogas plants, and the cooling circuits of some power stations, use stainless steel pipe and tanks. If the disc has previously dressed carbon steel structure, it leaves iron particles on the stainless and rust spots appear next to the weld.

The rule: a dedicated, marked disc, such as the TURBO INOX or the CERAMIC. Dressing with a flap disc blends the bead, but it does not remove heat tint or passivate the surface; that belongs to finishing and the chemical cleaning that follows.

7. Safety in the field: height, inside the tower and work near live parts

Flap discs are coated abrasives and their safety standard is EN 13743: the maximum speed marked on the disc takes precedence over that of the grinder, and the machine guard always stays fitted. In the tower, sparks fall towards the lower platforms and the cables, and hot work usually requires a permit, fire blankets and a fire watch afterwards, which is even stricter in the nacelle.

In substations, electrical risk comes first: Spain’s Real Decreto 614/2001 governs work near live parts, and the dressing is done within the zone and the time set by the permit, with no room for hesitating over grit.

Applications and technical table by installation

With flap discs for the energy sector, it pays to organise the choice by installation and by what comes after the dressing: a test, a high-performance protective paint system or a zinc touch-up.
