Why you are polishing: hygiene, sliding or appearance

In maintenance you hardly ever polish for looks. You polish so that a surface does its job again: so that a stainless tank can be cleaned without product lodging in the scratches, so that a guide or a chute lets the part run without snagging, so that a roller does not mark the web passing over it. The functional objective decides how far you need to go.

That is why it pays to write the objective on the work order before heading to the stores for consumables. “Polish the hopper” says nothing; “leave the hopper weld with the same finish as the rest of the product-contact face” already tells you which sequence is needed.

2. Product-contact surfaces in food and pharma

When the repair touches a surface in contact with food or pharmaceutical product, the finish stops being a preference. The EHEDG hygienic design guidelines take a roughness of Ra 0.8 µm or lower as the reference for those surfaces, and many plants have it written into their own specification. A weld touched up with a coarser finish than the rest creates a spot where product builds up and which is harder to clean.

In practice, the touch-up has to finish on a fine grit, with no deep scratches left that the last step has not removed, and the area has to be cleaned thoroughly afterwards. If the plant has a roughness tester, measuring the repaired area and an original area is the quickest way to know whether the job is finished.

3. Matching the repair to a finish that has been in service for years

Equipment that has been running for ten years does not have the finish it had the day it left the factory. The original satin finish is worn, with use scratches and small marks. If the repaired area is polished until it looks new, you are left with a bright window that can be seen from a distance and does not match anything around it.

The real job is blending: polishing the repair and extending the pass into the sound area, following the direction of the existing scratch pattern, until the transition can no longer be seen. That calls for gentle refining consumables rather than shine, and some patience on the last step.

4. Machine stopped, locked out and protected from abrasive dust

Polishing in maintenance is done on the installed machine, and that comes with two conditions. The first is about safety: the equipment has to be stopped and locked out according to the plant’s procedure, with energy sources isolated, as required by the framework of RD 1215/1997 for work on equipment. The second is about protecting the equipment itself.

Abrasive dust and compound residue that reach a bearing, a seal or an open gearbox do more harm than the mark that was being removed. Before polishing, it is worth covering bearings, seals and openings, and choosing consumables that produce little dust when working near mechanisms.

5. Shutdown hours and number of steps in the sequence

A planned shutdown has a long list of tasks and polishing is usually at the end. A five-step sequence with disc and machine changes will not fit into the slot that is left. What you want is a short sequence, with consumables that cover more than one step, such as compressed fibre ones, which refine and leave an even finish with a single reference in many repairs.

If the required finish needs more steps than the shutdown allows, it is better to say so beforehand and leave the repair at an acceptable intermediate finish than to rush the last step and leave scratches half removed.

6. Compounds, residues and final cleaning on site

Polishing compounds give shine, but they leave grease and residue. On a product-contact face, every trace of compound has to come off before restarting, and in many plants that means washing and cleaning validation. If the finish can be achieved dry, with a refining disc, getting back into production is simpler.

The same goes for ferrous contamination: a disc that has been used on a steel machine frame cannot then go into a stainless tank. In maintenance, where the same technician moves from one piece of equipment to another in the same shift, the separation has to be sorted out in the tool trolley, not left to each person’s memory.

7. How far to polish and when to replace the part

Polishing removes material, even if only a little. On a decorative face it does not matter, but on a shaft, a rod or a seal seat, the dimension does matter. A light mark on a roller can be refined out; a scratch you can feel with your fingernail in the running area of a seal cannot be fixed by polishing, because the seal will keep leaking.

The maintenance criterion has to be clear before you start: which marks get touched up and which mean replacing the part or reconditioning it in the workshop. Polishing a surface that has already lost its dimension just to get by only postpones the breakdown to the next shutdown.

Applications and technical table by type of equipment

In maintenance it pays to organise polishing by type of equipment, because each one has a different starting finish, function and risk.
